Enclosure Material Selection: ABS vs Polycarbonate vs Aluminum for Hardware Products
Enclosure material choice locks in cost, manufacturing process, perceived quality and how the product handles drops, heat and years of use, so it deserves a deliberate decision rather than a default.
ABS: the default for a reason
ABS injection molds cleanly, takes color and texture well, costs less than PC or metal, and is tough enough for most consumer electronics housings. It softens at lower temperatures than PC, so it is a weaker choice near heat sources or in hot-climate outdoor use.
Polycarbonate: for impact and heat resistance
PC costs more than ABS and needs more careful drying and gate design to avoid stress cracking, but it survives drops, higher temperatures and UV exposure better, which is why it shows up in outdoor enclosures, power adapters and safety-rated housings. ABS/PC blends split the difference when a project needs some of both properties.
Aluminum: for thermal, EMI and premium feel
Machined or die-cast aluminum dissipates heat far better than any plastic, blocks EMI without added shielding, and reads as a premium product, but tooling and unit cost are higher and design changes late in development are more expensive to absorb than with plastic.

Yes. Plastic enclosures usually need conductive coating, tape or an internal shield can to meet EMI requirements, while aluminum enclosures can meet many EMI requirements from the material itself, which can simplify compliance testing.
